I crushed the sleeve down just a hair further, repatterned it with more oil in the paint. This is what I've got. I'm gonna roll with this. It's an old beater truck anyway. Thanks for your help.

At risk of belaboring the point, do you have any further explanation on why this is? Is it because one side of the gears is worn more than the other? Therefore, it will never match perfectly with all the other specs you're looking for (backlash, preload, pinion depth, etc)?
