Ace Combat is a niche franchise that moves small numbers for all the effort it requires so Bamco would rather not waste time and resources with it, especially when they can just make a low budget Dragon Ball or Digimon game and make a hundred times more profit. Which is a pretty logical business decision.

Those 6 million copies come from Bamco games becoming permanent fixtures for bundles, same reason everyone could get games like Tekken 7, Code Vein for literal cents; compare that to games that are still full priced years after release and never part of bundles. Project Aces has been a thing since the PS2 days so it's not "a new studio".

I'd recommend starting with 7, 4 or 1
7 is designed for newcomers, it has a lot of callbacks to previous entries but if you can understand that Osea, Usea and Erusea are separate entities then you'll be able to get the gist of it
4 is where the Strangereal setting took shape, it's the first PS2 title and it's pretty easy compared to other entries, it's still held in extremely high regard like the other PS2 games
1 is 1, it's arcade and of its time but it's still TOP GUN the videogame, the formula hasn't changed all that much

last week i played through the entire ace combat series starting with zero and continuing on from 4 to 7
the entire series is really boring. was surprised that the entire series had bad voice acting, you'd expect there to be at least one game in there that had good VA work, but no.
every game had the same missions of big plane, tunnel run, nemesis, base attack, dogfights, and random skirmishes.
zero was the only one i thought was good but only because the music sold the ace fights
the worst game in the entire series was 6 (not counting assault horizon) because it's, again, the same old missions but this time with 200 more enemies making each mission an absolute slog to finish. at the start of 5 i thought it was going to be the worst one as there were no real way of reloading during missions and the story was kinda meh but the ending of it was pretty sweet.
7 was kinda boring with probably the worst story, but the nemesis (mr. X) was the most interesting one in the series
all in all 0>4>5>7>6
was going to play 3 and maybe 2 but the story seems to be entirely different, seemed like they were ripping off armored core with that whole "corporation war" stuff, so i decided not to go there.

Hell I was annoyed Project Wingman didn't have their tunnel level for ages and then they put out Express Lane which was pretty good
You might want to give X a try as well if you're playing through the whole series anyway, it's a lot like other AC games but it has some non-linearity and some interesting gimmicks (big plane but invisible), AHL also puts a lot of focus on their ace battles if you enjoy those (though DFM sucks)
Armored Core didn't exactly invent cyberpunk corporate warfare, but Electrosphere is definitely the most "out there" AC game, and most people would say it's more like Ghost in the Shell
Since you prefer the PS2 games you'll probably put Wingman somewhere around that level, it's definitely inspired by Zero more than anything else

No, it's just 360 exclusive. Less missions than your average AC but most have 2-3 missions in them. Plane selection is very small coming off of the PS2 games however. The main story follows characters you mostly aren't interested in (and the ones you are interested in don't get much spotlight), but everyone you fight alongside is cool, even the next to nameless guys you will only learn their name if you listen to the background radio chatter or actually see them like Saker.
On one hand, Allied Attack is extremely broken, but it's also the closest the games have come to making you feel like you're not doing everything and everyone is contributing.

In terms of gameplay it's actually pretty good, the missions give you a lot to do and the planes control well enough, it has the most satisfying/useful GUN in the series
It does have some drawbacks like a shorter campaign and smaller roster but individual missions are large enough that they tend to feel like two or three missions put together
The main problems with it is the Xbox exclusivity (fixed with current Xenia) and its story, which puts the other game's melodrama to shame (Xenia encouraged you to skip it due to bugged audio so in a way it fixed that too)

Having played most of the mainline games I can recall 7's wingmen much better than most of the games.
Count is your asshole buddy who gets humbled over the course of the story, has some fun snarky remarks and starts stuff between the wingmen
Full Band gets killed by his AWACS after rebelliously stealing base data from under the table (the whole prison plotline had a ton of potential, only killed by development hell)
Wiseman is alright, but he's a straight man who balances against Count for as long as he's alive.
Jaeger is the guy who keeps saying he can't wait to tell his son about the insane shit you keep doing
Huxian is a tomboy who literally decks some commander in the face for siccing assassins on you in the DLC, she's based but she's also feisty and has a lot of fun chemistry with Count
That's off the top of my head regarding the mentioned ones. AC2 & AC4 has barely fuckall for the wingmen, AC3 has plenty but it's also not real given to it by being unique. AC5's cast kind of blends together but they have some funny moments. ACZ has Pixy, who's kino, and PJ, who's alright but more of a symbolic sacrifice for the final fight plotwise. Unfortunately I haven't picked up 6.
7's wingmen have a ton of character to play with, they interact with enemies (and they're also useful, in the DLC, not the main campaign sadly) and make it feel like you're actually more of a team. If they did what 7 did, like giving your wingmen portraits, plenty of agency and sideplots, without any of the drawbacks of taking away your team twice during the story due to dev hell, you'd have an actual all-star cast.
As far as a larger cast goes, I'd say only PW of all games really get close to what AC7, ACZ and AC3 do, mostly by making your wingmen pretty bombastic, but they never really drive the plot.

If we're talking about all the characters in the game I'd argue that AC7 has more going on in terms of characters displaying their personality than any game in the franchise sans AC3.

Actually, the DLC does a lot of things that the main game should've, which is why I hope AC8 takes after it. I think an ideal Ace Combat "DLC campaign" should be at least 6 episode so it has more time to ripen, but what we got was pretty well-executed for what it was.
I think what's nice in the final campaign is that you learn more about Torres' character throughout the briefings, the intelligence officer's ramblings with his AI and the radio dialogue that you can finally piece together just how buttmad he was over Mobius 1 putting a big stain on his military record.
It helps paint the story retroactively in the light where you see that Torres is basically having a two decade long crash out come to fruition, and every single thing he's doing from pepping up his crew to shittalking you and his grandiose plan reveal to Osean intelligence is basically a great display of how obsessed with his high score/military glory he was.
I don't even find the story in concept to be that ridiculous, even if Torres himself is, because people being roped into retarded cultish terrorist groups or even military groupings where groupthink is king isn't unheard of IRL even if it's uncommon.
